Background

The Bhira Tail Race Hydro Power Station Unit No. 2 (40 MW) faced a critical challenge of high vibration levels in its hydro turbine generator (TG) set, which threatened operational stability and efficiency. MAHAGENCO entrusted us with the responsibility of rectifying this issue through a comprehensive overhaul and vibration reduction program.

Initially, Corpex agreed to do minor rectification work, during which vibrations were reduced significantly in just 6 days. Root cause analysis indicated a combination of mechanical misalignment and electrical imbalance.

Critical Metric achieved 2,333 → 277 Microns

Reduction of overall vibration levels well within OEM limits.

Execution and Technical Excellence

The successful execution earned Corpex Mahagenco’s trust and led to the award of a larger project involving the complete overhauling of the unit. A team of experts was promptly mobilized, including specialized professionals from BHEL and TATA Hydro.

Key Technical Activities:

  • Cryogenic Cleaning Dry ice blasting to clean the stator without damaging insulation.
  • Precision Coupling Hydraulic torque wrench for accurate mechanical integrity.
  • 100% Blue Matching Thrust pad alignment for perfect contact and stability.
  • 3D Mapping Digital mapping of critical parts for future audits and maintenance.
  • Electrical Testing International standard tests (continuity, surge) for stator/poles.
  • Smart Monitoring Vibration Monitoring System (VMS) for real-time tracking.

Performance Metrics & Results

The installation of a Vibration Monitoring System (VMS) provided real-time monitoring and predictive maintenance capability.

These efforts culminated in the successful synchronization of the unit and one-month operational stability testing, meeting all OEM standards and contractual performance guarantees.

Challenges and Adjustments

  • Complex Mechanical Constraints: Handling the generator rotor required custom lifting devices, designed and manufactured under tight timelines with software-based load tests.
  • Space and Safety Limitations: Working within confined spaces demanded strict adherence to safety protocols and innovative handling techniques.
  • Resource Mobilization: Immediate deployment of multi-disciplinary experts was essential to meet deadlines.

Final Report: Unit 6 Restoration (150MW)

Objective: Rectify critical shaft vibration and thermal expansion constraints on the TG-set at Bhira Hydro Power Station.

Execution: Corpex Power mobilized ex-OEM experts to perform precision coupling alignment and bearing refurbishment. The project was completed 2 days ahead of schedule, enabling early synchronization with the grid.

Result: Vibration levels reduced from 120 microns to 45 microns, meeting ISO 10816 standards.
